What the bellows protects
Design, material, fold geometry, and mounting points differ between machines. In general, a bellows forms a moving barrier: it folds and unfolds with the assembly without restricting travel while separating the protected space from the workshop environment. When that barrier is damaged, risk depends on more than tear size. Location, dust levels, spatter, direction of travel, rate of contamination, and the possibility of a loose part catching in the mechanics all matter.
A surface stain or dust on the cover does not prove that contamination has entered. Likewise, a small cut in a fold should not be ignored because cyclic motion can enlarge it. The purpose of the initial inspection is not to judge the bearing or guide. It is to recognise loss of the protective barrier and provide useful evidence for a technical decision.
When a defect is significant

This is not a universal acceptance table. Two visually similar defects may have different consequences because of their geometry and location. The decision about continued operation must rely on machine documentation and competent assessment.
How to perform a safe initial inspection
Begin by placing the equipment in the safe state, not by touching the cover. Do not move hands close to a travelling axis, straighten folds while the axis moves, or ask a colleague to move the gantry slowly for observation. Moving axes, trapping points, and unexpected start-up remain hazardous even at low speed.
In the state permitted by the site procedure, inspect only accessible external surfaces. Check whether the folds and mounts remain intact and whether there is trapped material, contact with a sharp edge, abrasion, or an open protected gap. Take an overall photograph showing the position and a closer photograph of the defect. Do not pull, press, stretch, or insert tools between the folds.
Record the context afterward. Was there a recent collision, tool change, cleaning operation, equipment move, increase in dust, material change, or spatter-producing work? Is the defect growing in successive records? Did it coincide with an axis warning? These questions do not turn an operator into a diagnostician; they shorten the service investigation.
Practical escalation sequence
Even when the bellows does not threaten motion and the protected area is not clearly open, record the defect with date, location, photographs, conditions, and responsible person. Planned review is acceptable only when the local procedure permits it. Do not delay reporting until the element tears completely.
If there is a tear, missing part, detached mount, catching, foreign material inside the folds, or risk of contact with a moving axis, treat the condition as potentially hazardous. Stop safely under the site procedure, do not restart to demonstrate it, and call the responsible engineer. Service personnel determine whether cleaning, replacement, inspection of protected assemblies, or a geometry check is required.
The request should include the machine model, axis and side, defect location, photographs, discovery date, work preceding the event, contamination type, and system messages. Add a part number only when it comes from the applicable documentation, not from visual similarity.
Common dangerous mistakes
The first is taping a tear and continuing production. Tape can restrict folding, conceal growth, and does not restore the designed protective function. The second is removing trapped waste by hand in the axis zone. Safe access depends on the isolation procedure and the exact machine.
The third is treating the bellows as the cause of backlash. Contact marks may be secondary evidence while the original problem lies elsewhere. The fourth is selecting a concertina cover from length and width alone. Travel, mounting, material, folding direction, and machine compatibility matter.
The fifth is failing to keep a defect history. A photograph without date and location gives little information about progression. Maintenance of moving equipment must be planned and assigned to competent personnel rather than improvised during production.
Why workshop conditions matter as much as the tear
The same gap presents different risks in a clean zone and near dust, abrasives, spatter, lubricants, or waste. A bellows does not clean the mechanics; it reduces contact with the environment. Record what collects on its surface, whether ventilation changed, whether new equipment was installed nearby, and whether an unusual cleaning method was used. This can help service personnel address the reason for premature damage, not just replace the cover.
Abrasion also needs context. It may result from contact with a guard, incorrect assembly, a foreign object, or a changed travel path after a mechanical event. Do not move the axis with guards open to identify the cause. Record the location and appearance. Clearance, mounting, and geometry checks belong to service personnel.
How to keep inspection records
Create one identifiable entry for each defect: date, machine, axis, side, location, damage type, photographs, contamination, possible contact with a moving part, and the person who received the report. At a later permitted inspection, a photograph from the same angle can reveal progression without touching the component.
Avoid vague labels such as “normal” or “critical” unless the local procedure defines them. Describe facts: “two folds show abrasion”, “the left mounting is detached”, or “foreign material is visible beneath the cover”. Service personnel can then compare the observation with the model design.
Planned inspections belong to a safe maintenance program; they are not permission to enter a protected area. The machine instructions define interval, inspection position, cleaning method, and protective equipment. If those details are unavailable, obtain them from the person responsible for the machine.
Separation from mechanical diagnostics
A damaged bellows may draw attention to a problem but does not show the condition of a rack, gearbox, guide, bearing, or drive. Backlash requires a separate model-specific diagnostic procedure. Do not infer a mechanical fault solely from wear on the cover, because that may lead to replacement of the wrong component.
Likewise, a new bellows does not prove that the mechanics are sound. After authorised replacement, movement, guards, and cleanliness of the protected zone may require verification. Retain the installed part number, date, reason, technician, and control result.
After the decision to replace
Before ordering, service personnel or the supplier must identify the component from the machine model, serial information, drawing, or catalogue. They should also assess mounting guides, the cause of abrasion, and safe access. Installing a merely similar bellows can restrict axis travel or fail to protect the assembly.
After repair, never assess the result by touching the cover during movement. Return to operation follows the approved procedure and may involve checks unavailable to the operator. If a new mark appears soon after replacement, return the photographs and journal to service rather than applying another temporary patch.
Documented external inspection: what is enough
The initial inspection does not need to assess internal mechanics. It is sufficient for escalation when the defect location, visible condition, and potential contact with moving parts are clear. Use an overall photograph tied to the axis and a detailed photograph, then add date, equipment state, axis side, and a neutral description.

This record does not determine fitness and does not replace service inspection. It enables the responsible person to select a safe machine state and prepare the correct request. If the defect is visible only during movement, do not organise a dangerous demonstration; describe the normal event after which it was noticed.
Preserving the defect history after service
After authorised work, connect the original observation to the service result. Retain work date, technician, documented component identification, reason for intervention, and return-to-service decision. If service personnel found the cause of abrasion or contamination, add it as their conclusion rather than rewriting the original observation.
A later control photograph from the same angle can show a new external mark without contact. It does not authorise checking backlash, measuring clearances, or cleaning guides. Those actions and the technical role of the cover must be confirmed by the instructions for the exact machine or axis.
What cannot be determined without data
The absence of a visible defect does not confirm correct protection over the entire travel. Some areas may be inaccessible externally and can be assessed only by an authorised specialist. Distinguish “not inspected” from “no defect found”; they are not equivalent.
When a journal contains several observations, do not alter earlier photographs or wording to match a later conclusion. Add a new record referencing the service report. This preserves the sequence: when the defect was first seen, what was safely accessible, and what decision followed.
If damage followed a collision, cleaning, or another event, record the event without declaring it the cause. Identify who restricted operation and who received the information so another shift does not restart the machine inadvertently.
Without manufacturer documentation, an inspection, and knowledge of the actual axis route, it is impossible to establish whether a crack is acceptable, what replacement material or part number applies, whether contamination reached a guide, or whether concealed mechanical damage exists. There is no universal service-life interval for a bellows.
How to decide from an external inspection
The outcome should be a clear record for the responsible person, not the unsupported label “safe to run” or “must be replaced”. Record what is visible, what remains inaccessible, possible contact with a moving part, whether chips or abrasives could enter, and which safe equipment state was selected.
Three descriptive levels are useful:
1. External defect without an obvious event. Photograph surface wear or a small accessible gap, mark its location, and submit it for planned assessment if the local procedure permits. 2. Defect with unknown effect. A detached mount, foreign material, sagging, or contact mark requires the responsible person to decide on operating restrictions and service review. 3. Sign of direct danger. An open moving zone, missing protection, contact with mechanics, or abnormal motion after an event requires the machine to remain in the safe state without a demonstration run.
These are communication levels, not universal acceptance classes. After inspection, the decision should identify the machine model, applicable document, component, required additional checks, and person authorising return to operation.
Select compatible components
Provide the equipment model and serial data, axis and side, photographs of mounting and marking, approximate defect location, and service conclusion. Do not order a bellows from a photograph or dimensions alone because an error can obstruct axis travel.
