Start from a safe condition
Stop the cycle and follow the manufacturer’s setup and energy-isolation procedure. Do not align segments under working load and never place hands between the tool, table and clamp. Every part of a segmented set must be protected from falling by the prescribed devices. Confirm that the selected punch, die, clamps and auxiliary elements are compatible with the intended profile and operation.
First clean seating surfaces, slots, references, segment ends and working edges using methods permitted by the supplier. Chips, scale, deposits or a small burr can create a tilt that becomes visible only during a trial bend. If a segment will not seat without excessive force, do not hammer it into place or use sheet metal as a lever. Find the cause: a foreign particle, damaged reference, incorrect support height or an incompatible component.
Die: establish one level reference first
Install all planned segments according to the setup diagram, but do not finally lock the first one before the complete set has been assembled. Adjacent ends must meet without a visible gap, and the working line of the V-opening must not have a step. Bring the set against the single reference defined by the system, such as a stop, shoulder or positioning key. Do not invent another reference simply because it seems more convenient.

Pay particular attention to short segments, gaps in a set, transition pieces and areas where the part has a cut-out or changing contour. In these locations, the sheet may lose even support and a local assembly defect can appear earlier.
Punch: check the centreline, not only the ends
The punch must be centred over the V-opening throughout the working zone. Install the segments in accordance with the clamp documentation, verify equal seating and then use the press brake’s prescribed centring or adjustment function. Manually shifting individual segments is not a substitute for correct machine-axis calibration.
Move the ram slowly in the permitted setup mode to the specified non-contact or minimum safe distance. Check symmetry along the entire tool length, not only at the centre. If the punch tip approaches one die shoulder first, stop and return to seating and the approved centring procedure. A production blank must never be used as a feeler gauge for finding misalignment.
Trial bend and diagnosis
Perform the first trial under the approved process using a sample of the same material, thickness and rolling direction when required. Measure the angle near both ends of the working set and at the centre. A local difference often points to a joint, seating problem, contaminated reference or damage to a particular segment. An equal change along the full length may instead relate to material, program settings, crowning or the selected V-opening. That is a different diagnostic path.
Do not correct a local defect with a global angle adjustment. It may produce an acceptable value at one point while making another point worse, and the original cause remains. Record the segment number, its position in the set, material, program, a photograph of the mark and measurement results. This helps a technologist or service specialist reproduce the situation.
A repeatable changeover procedure
The most reliable way to reduce errors is to use a short changeover checklist for each tooling system instead of relying on operator memory. It should not contain invented universal clearances or coordinates. Its purpose is to record verifiable steps and identify who makes the decision when a result is outside the expected range. Include tool-set identification, segment layout, cleanliness and seating checks, the prescribed clamping method, controlled approach mode, trial-part measurements and an escalation rule.
Compare results only under equivalent conditions. If the tooling, material, program, rolling direction and measurement method are all changed at once, the source of a deviation cannot be identified honestly. When diagnosing, change one confirmed variable at a time within the approved procedure. This is especially important for long sets, where a small joint problem may affect only one area of a part.
Diagnostic example without unsafe shortcuts
Suppose a mark appears near one edge after changeover while the angle at the centre meets the requirement. Immediately changing the global angle correction is the wrong response. Stop production, record the position of the defect, inspect the corresponding die joint and punch seating, remove any deposit by an approved method, check the reference and repeat the controlled approach. If the mark remains and is tied to one segment, do not attempt an improvised repair. Isolate and label the segment and send it for the required inspection.
In another case, the angle differs by the same amount along the entire working length while joints and centring have been confirmed. This does not prove perfect alignment. It means that the next diagnostic branch should cover material properties, program data, permitted load, crowning and die selection. Distinguishing these cases prevents unnecessary disassembly and avoids continued production with hidden local damage.
Common mistakes after a changeover
- Fully tightening one segment before installing its neighbours, causing the set to lose a common reference.
- Ignoring a small joint gap that becomes a source of instability under load.
- Confusing tool alignment with crowning or program correction.
- Knocking a segment out with an impact, which may damage its reference, edge or clamp.
- Continuing production with unstable retention, a chip, crack or deformed seating surface.
When to escalate
Stop setup and isolate the affected segment if you see a crack, chip, deformed seating surface or incomplete retention, or if the prescribed adjustment cannot achieve centring. Do not continue when parameters exceed the limits stated for the tooling, clamp or press brake. The correct response is inspection by a competent specialist, component replacement or service evaluation, not unapproved grinding or modification.
